Commitment to Building the Future at the Process Management Academy 2010
For the sixth year in a row, ARC held its Process Management Academy (PMA) in Düsseldorf, Germany. The event was well attended by about 100 participants, including end users, suppliers, and industrial media representatives. This year, ‘PMA Virtual’ was introduced - a new concept that uses webinar technology to broadcast events from PMA around the world to participants who would otherwise not be able to attend. This enabled us to reach out to 250 additional ‘virtual’ participants who were able to submit questions to presenters and hear their live responses. At one major chemical company, 100 employees even gathered in a large room in a sort of PMA public viewing. Forum attendees and ‘PMA Virtual’ participants together collaborated to share best practices on improving operational excellence and competitiveness.

In the opening address, ARC’s Valentijn de Leeuw summarized the status and outlook for the European economy. The stimulus measures of the EU member states helped compensate for the expected 5 percent contraction in GDP due to the crisis, of which 4 percent has already been absorbed. The stimulus measures are in line with the intent of the Lisbon Treaty to reduce indebtedness and improve competitiveness. Industries own operational excellence programs, sustainability savings, and programs to improve returns on assets can create additional gains of the same order of magnitude. This Process Management Academy addressed how to achieve these objectives in a sustainable manner, paying particular attention to the human aspects.
The European Customer Advisory Board, which consists of end users across multiple industries to help steer ARC’s research efforts in the European market, declared that its mission is to improve operational excellence in the European process industries and called upon PMA participants to join the ARC Benchmarking Consortium. By doing so, participants could increase the statistical relevance of European plant performance data as input for their own improvement initiatives.
Safety Excellence through Human Factor Engineering Despite decades of automation effort, human error in operations and maintenance remains a major contributor to industrial risk. To illustrate human unreliability in practice, Herman van Roost, General Manager at Total, walked the audience through the series of little errors that almost led to a major explosion. Many realize that "humans are not machines." What is dangerous though is the unconscious belief that we cannot do much about human unpredictability and unreliability, thus perpetuating industrial incidents and accidents. The most common root causes for error are lack of competence and failure to follow a procedure. Van Roost explained that the hard and quantified science of human factors details the human phenomena leading to human error as well as the circumstances that significantly affect their probability. Industry sectors, such as aviation and nuclear power, use this science successfully to build layers of organizational and procedural protection to avoid human error and prevent these errors from evolving into severe incidents. This is referred to as human factor engineering.
Van Roost summarized that human errors are symptoms of failing organizational defense barriers. And since operational organizations will only be effective if they are based on human factors engineering, operational (and higher) managers should be competent in this science.
The discussion following the presentation highlighted that industry consortia could also share work on organizational fundamentals. Answering a question from a virtual PMA participant, Van Roost explained that beyond the gains in process safety, human-factored safety initiatives could provide excellent ROI through improved reliability by reducing unwanted shutdowns and operational variability, since these share the same human errors as the root cause.
Performance Improvements by Applying New ICT Solutions Bernard Scherrer, Innovation Manager at EDF R&D, reported progress implementing new information and communication technologies (ICT) in EDF's operations, nuclear power generation in particular. In a strong safety culture, as in EDF’s nuclear power generation, it is challenging to justify and implement technologies that have only recently reached maturity. At the same time, according to Scherrer, companies need ICT to offer exciting jobs to today's young people who grew up with Google. The importance of the shift in behavior and skills of the "Web 2.0 generation" should not be underestimated, since massive hiring will be needed in the next ten years. Solutions also need to create value by improving economically measurable performance.
Value-adding solutions help increase reliability, reduce outages, and increase safety. These solutions make historical data available to field personnel, provide smart dashboards, and add wireless sensors in harsh environments for improved equipment monitoring, early failure detection, and so on.
Two EDF nuclear generation sites, representing six units, will be equipped with WiFi by the end of 2010. Outage control centers will test new tools, such as multi touch screens and interactive blogs to help coordination. 3D simulation is used to schedule and manage some operations related to reactor refueling, to shorten outages time. A prototype of a remote exposure monitoring center is being tested on one site with the goal to improve radiation protection for maintenance personnel. The training simulator at the new EPR unit at the Flamanville plant in Normandy will also use experimental 3D process visualization to improve training for new generations of control room operators.

Wil leads the field device consulting team at ARC, focusing on pressure flow, level, temperature, field device communication protocols, plant asset management, and laboratory information management systems. He has nearly 30 years experience in sales management, product marketing, and engineering for industrial field instruments with Krohne, Foxboro, BIF, and Stone & Webster.

Dr. Christian Czauderna Head of Global Efficiency Programs, Bayer MaterialScience
Christian joined Bayer in 2001. Prior to his present assignment, which he started in October 2008, he was Head of the Asset Management and Network Economics department of CURRENTA, a joint venture of Bayer and Lanxess. He also has experience as Head of Electricity Supply of Bayer Chempark Dormagen at Bayer Industry Services, as well as staff employee at the Energy Department of Bayer. Christian served as a research assistant at the Institute of Power Systems from 1996 to 2001.

Valentijn's responsibilities include research and consulting in process industries, with emphasis on clients in Europe, Middle East and Africa (EMEA). His technology focus is on manufacturing operations management. Valentijn’s focus areas include organizational change and effectiveness, business process improvement, value-based performance management, governance, project management, knowledge management, operations management, asset management, innovation and engineering, and manufacturing IT. Valentijn is also the focal point for ARC's Benchmarking Consortium in EMEA.

Ruben Gil Director of Business Consulting - EMEA, AspenTech
Ruben has more than 25 years experience providing consulting services related to manufacturing operations IT strategy to executive level clients across the process industry. In this present role, Ruben assists companies to improve engineering, production, and business performance through the best use of IT solutions. He has extensive experience in many different process industry segments, including pharmaceuticals, chemicals, petrochemicals, and consumer goods. Prior to joining AspenTech, Gil spent 14 years at Honeywell in a range of different roles, primarily focused on implementing, developing, and marketing manufacturing execution systems. During this period, Gil was active in several manufacturing IT standardization committees including ISA S88 and S95. He is also a co-founder of the European Batch Forum Association.

Jean-Luc has 15 years of experience with a major process instrumentation manufacturer in Switzerland. Since 1999, he has been Head of HART Communication Foundation Europe in Basle, Switzerland.

Victor Lough Decision Support Systems Technical Consultant, Invensys Operations Management
Victor has over 25 year experience in providing holistic performance improvement solutions for operator driven processes, these have included refinery-wide process optimization, enterprise loop management and alarm management solutions, and the business development of mobile workflow with predictive machinery health solutions. He joined Invensys Operations Management from VG Gas Analysis Systems where he served process industries as a strategic analyzer solutions consultant and EMEA regional sales management. Prior to joining VG GAS, Lough held technical lead and operator supervisor role with Western Geophysical.

Charles serves Wonderware Mobile Solutions (formerly SAT Corporation) as Vice President of Sales. He has over 25 years experience in business development, marketing, management consulting, and sales management. He joined SAT Corporation from McKinsey & Company where he served Fortune 100 clients in the process industries as a management consultant. Prior to joining McKinsey, Mohrmann held senior management positions with SAIC, Gensym, Honeywell, and Compressor Engineering.

At Endress+Hauser Process Solutions he is the marketing manager for digital communication systems (PROFIBUS).

Rolf Panzke Director Marketing Sensors and Communication, Siemens
Rolf manages global market development for Siemens Sensors and Communication in the chemical/petrochemical, oil & gas, and shipbuilding industries. As a specialist in products for these applications, he consults with industry officials and plant operators to gather input on global trends and to coordinate development of Siemens’ portfolio of sensors and communication to meet customer needs. He first joined Milltronics in Peterborough, Canada, as General Manager for Microwave Technologies (Radar). After the acquisition of Milltronics by Siemens, he was appointed Director, Marketing Process Instrumentation Technologies and Industry Director for Chemical Industries. Rolf has many years of experience in industrial process industries, including assignments as General Manager of Level Technologies with Krohne Measurement Technologies and R&D Manager at Eastman Christensen.

Jürgen Potthoff Manager Sales Asset Management, Bayer Technology Services
Jürgen has 16 years experience with globally operating Engineering, Procurement & Construction (EPC) companies working on projects in Europe, Americas, Asia, MENA, and Australia servicing the petrochemical, refineries, and chemical process industry. His responsibilities included Feasibility Study Leader for world scale petrochemical plants, Sales and Project Manager for lump sum turnkey EPC projects including a 4 year business development assignment to Australia, and establishment and management of maintenance management and contracting services based on risk-based maintenance concept. Prior to joining Bayer he spent 3 years as Manager of Reliability Engineering with a major chemical company, responsible for the development and global implementation of risk based maintenance.

Bernard has been Deputy Vice President for R&D Power Generation Sector at EDF R&D since January 2007. Formerly, he was Strategy Corporate Manager in the Corporate Strategy Division for five years. He also has five years of experience as manager in EDF’s nuclear power plants (Fessenheim and Cattenom). Bernard began his carreer in civil works for the French Navy and Aéroports de Paris, and joined EDF in 1994.

Glenn joined the FDT Group as Managing Director in July of 2009. Most recently, he was the General Manager and Vice President of Engineering at Dorner. For thirteen years prior, Glenn was an executive at Rockwell Automation. During his tenure there he served as a Vice President and Secretary of the Board of FDT Group. Glenn’s diverse technology career has spanned leadership roles in engineering, marketing, sales, business management, and senior management. He has numerous design credits, articles, and patents in industrial and process automation as well as cryptography.

Werner has been with BASF for over 20 years. He is responsible for the technical expertise of automation and electrical engineering for BASF projects worldwide. This includes all areas of process control, automation technology, process analytical technology, field device technologies, and electrical technologies. Werner began his business career as a design engineer, commissioning engineer, and construction manager for power plants. He has over 30 years of experience in project engineering and project execution.

Johann joined TÜV Süd Industrie Service in 1980. After being responsible for controllers in safety applications at the department of fuel technology and heat engineering, he built up the department of fuel technology and heat engineering in the branch Regensburg. Since 2000 he has been head of the department of electrical engineering and building services engineering and head of the field office fuel technology and heat engineering at the branch Regensburg.

Dr. Alex van Delft Competence Manager Process Control, Royal DSM
Alex has a background in Engineering Physics, a PhD in Process Control and Optimization, and has worked in DSM in different manufacturing roles. He was program manager for the reorganization of the central engineering department and was involved in outsourcing and insourcing of activities in this area. Currently he is responsible for global process control in DSM. The main activities of his group include competence management, opportunity surveys and project support, choice of tools and suppliers, and improving the skills of the people in the competence.

Herman Van Roost General Manager Industrial Organization and Competences Project, Total Petrochemicals
Herman worked in the Antwerp petrochemical industry for Exxon Chemical and Fina from 1980 to 1996 in several engineering and maintenance functions, and as Maintenance Manager and Plant Manager. Between 1996 and 2006 he occupied several business management positions within Petrofina and its successor companies Atofina and Total Petrochemicals, as Application Manager, General Director Elastomers, and General Manager Industrial Coordination and Joint Ventures. In 2007 Herman returned to the industrial branch of Total Petrochemicals as General Manager of the corporate project ‘Industrial Organisation and Competencies’.

Dr. Peter Zgorzelski Office Manager, PROLIST INTERNATIONAL
Peter joined Bayer AG in 1989 and led numerous projects at the Uerdingen site. Afterwards he was responsible for the procurement of process control equipment in the central technical purchasing department in Leverkusen. Peter now works as Manager in Process Management Control at Bayer Technology Services. He serves as Office Manager of PROLIST INTERNATIONAL. He is a member of various working groups of NAMUR, eCl@ss, DIN, DKE, IEC, and PROLIST.
